I'm also looking into making a Falchion like blade.

Would Bondo be a good idea for this or would some other material be suggested?

Yep, bondo and wood is the best for swords, short of metal, of course. But we aren't allowed live steel anymore.  :'(
Since falchions are flat-bladed, you can just cut out the shape in wood and sand the edges to make the sharp part, then put a coat of Bondo over it for that etching, since it'll be easier to etch Bondo than straight into the wood, especially if you're using plywood. You can also use Bondo to build up the grip, so its round instead of rectangular before you wrap it.

Whelp, I've got the Crysknife under construction, I'll post pics of the construction (probably should have snapped a shot of the form I used for documentation etc.) as it is in the morning when the Bondo's set up, however right now it looks like I shanked one of the Blockheads from Gumby with a Kukri (the knives Gurkha's are associated with.)
