...anybody know how to make one? I can't really think of anything but boxes and staples, I just want a few other opinions on this box-like cosplay.

You could use wood, but that isn't recommended. xD Too hard.
There's cardboard and foam board, is all I can think of. ;3 Just add tape and color. :3 Oh, and holes.
Out of curiosity, do you think a person with a max weight of 140 stand on top of the foam board? o_o

Unless you're actually going to stack other costuming blocks of people on your cosplay, you wouldn't need to stand on it.
You can cut holes for your legs, you know. That's how they usually do it. >.>
I think it was 2006, but there was a group of people who did the Tetris blocks one year. The T shape had a boombox in the back playing the midi music from the game. ^^ They looked like they were made from heavy duty cardboard to me.
